Given that today's pharmaceutical manufacturers face strict quality and safety regulations, price pressure, and tighter delivery times, drug manufacturers are focusing on production costs and efficiency much more than in the past. This has been particularly important over the last few years due to the pressures of the COVID-19 pandemic, which has represented a watershed moment for the industry. It has demonstrated the need for greater efficiency and reliability to bring medicines to market faster, something that is now paramount.

Pharmaceutical manufacturing is a complex process that focuses on reducing supply chain disruption, increasing batch capacity, and reducing batch losses. There are a variety of factors that can negatively affect a pharmaceutical company's ability to ensure the supply of finished products. This includes equipment failures due to changing operating conditions and the impact on process health, which can result in costly production losses and supply disruptions. So how can pharmaceutical manufacturers prevent this and improve plant process efficiency?

The answer lies in advanced data analytics through Pharma 4.0 applications, using artificial intelligence (AI), to maintain asset reliability and ensure process health. However, putting this technology into action is proving to be a challenge among pharmaceutical companies.

Research, which surveyed 300 pharmaceutical industry decision-makers in the US, UK, Germany, France, Spain and Sweden, found that 50 % of European and US pharma companies are aware that Pharma 4.0 applications can help bring new medicines to market faster and more effectively. safely, but 96 % face challenges with using technology to get value from their data. It's no surprise that pharmaceutical manufacturers have traditionally found it difficult to quickly adopt the newest digital technology of pharma 4.0. The pharmaceutical industry is complex and well-established by nature, so it has generally been reluctant to adopt new ways of working with advanced technology. Although, pharmaceutical executives now realise the importance technology plays in speed of delivery and efficiency. More than four in ten (43 %) pharmaceutical executives believe that if companies in their industry do not learn the lessons from Pharma 4.0 and the adoption of machine learning (ML) from other sectors, they will face severe financial trouble within two years.

Advances in AI will alleviate mounting industry pressures and can break down barriers between systems and data types within production processes and supply chains. It is crucial for organisations to reimagine their digital culture and think more holistically about what data to ingest across all aspects of drug manufacturing.

 

The role of Pharma 4.0 applications in pharmaceutical manufacturing

Digital solutions can assist pharmaceutical manufacturers in various ways. Not only can they prevent equipment failures and ensure process consistency, but they can also optimise overall production and safeguard the supply of products to customers. These Pharma 4.0 solutions not only address all facets but can also be implemented in months rather than years.

Many pharmaceutical companies are turning to advanced production data analytics to help them increase equipment reliability, prevent manufacturing losses, uncover hidden waste (capacity) within the plant through improvements in yield, quality, and cycle time, and consequently reduce capital expenditure (CAPEX).

This Pharma 4.0 technology can reveal opportunities to reduce manufacturing costs at all stages of the product lifecycle, enabling pharmaceutical companies to save money. Whether using analytics to identify process degradation and its impact on quality, or predicting final product quality to reduce delays in lab testing, these techniques offer pharmaceutical companies a competitive advantage.

 

Predictive maintenance and process analytics using Pharma 4.0 applications

Two ways in which advanced maintenance data analytics can help maintain asset reliability while keeping process health intact are predictive maintenance and maintenance through condition monitoring.

The quick solutions for condition monitoring they utilise advanced analytics to identify signs of impending equipment failures and alert maintenance teams in advance. This allows drug manufacturers to schedule repairs, adjust production, and avoid unplanned downtime that would result in product loss. Pharmaceutical manufacturing is an industry that is constantly evolving and becoming increasingly complex over time, so knowing how to quickly adopt these Pharma 4.0 processes is key. By understanding how to increase efficiency, reliability, and performance while maintaining quality, with advanced analytics, companies will gain a sustainable competitive advantage while protecting their bottom line.
